UnMountable: Unsupported partition layout - replacing a drive

Hi, 
So I've gone to replace / upgrade a drive and followed the accepted procedure from https://wiki.unraid.net/Replacing_a_Data_Drive 

It has then auto rebuilt over a couple of days (lots of reads from the array and writes to Disk 3) but its showing the new drive as "Unmountable: Unsupported Partition Layout"
I jumped on the forums, found info regarding a file system check (I did -n -nv and -v) restarted the array in normal mode. no dice
Then I found the posts around issues with 6.11.2 which I was running, so i downgraded to 6.10.3, did the same file system checks, no dice
then I upgraded to 6.11.5. still the same issue.

I have not been game to press the "Format" button as I'm lead to believe its likley to remove any / all data on that drive.

I have the diagnostic logs but cannot see where in this first post to add them

Unassign the unmountable disk

Start array 

Stop array 

Re-assign the disk

Start array, disk will be rebuilt again but it should now mount

ok, its rebuilding again now. no sign of the unmountable error
