All of your configuration (all settings from the webUI) is in the config folder of flash. None of your configuration is on your disks, only your data is on your disks. Without your configuration it won't know your disk assignments, user and share settings, plugins, docker setup, ...

 

You must always keep a current backup of flash.

 

Can you copy the flash drive on your PC?

I haven’t tried anything yet, I didn’t dare try anything incase I made it worse, which I usually do. Is it worth turning the server off?

At 11:20 pm 12/22 you either pulled out the flash drive or it dropped offline due to a device problem or flakey connection

 

Reinsert, reboot (a parity check will ensue which can be safely cancelled) and see what happens.

 

If it continues, use a different flash drive or transfer to a new flash

What would be the best cause of action for a new flash.

 

Should i create a new bootable usb using unraid tool, then copy across the config folder?

If not there is more to worry about since a new install won't remember anything including your disk assignments.

After a reallocation of the USB and reboot, the server has come back to life, however I'm still worried about the potential that the usb is failing, and want to familiarise myself on how to make a new usb.
