Just found in the upgrade help to move from v5 to v6 this command

# grep --color lm /proc/cpuinfo

flags          : fpu vme de pse tsc msr pae mce cx8 apic sep mtrr pge mca cmov pat pse36 clflush dts acpi mmx fxsr sse sse2 ss tm pbe nx lm constant_tsc up arch_perfmon pebs bts aperfmperf pni dtes64 monitor ds_cpl tm2 ssse3 cx16 xtpr pdcm lahf_lm dtherm

which implies that my cpu is NOT 64 bit capable and hence why I couldn't get the USB stick to work.

My other server shows the required "lm" expected in the cpuinfo output

# grep --color lm /proc/cpuinfo

Yes, it is!

A Celeron 440 absolutely IS 64-bit capable.  It does NOT support vt-d or vt-x (hardware virtualization) ... but those are not required for v6, so it's still not clear why your system won't boot to v6.    In any event, as I noted earlier, I'd just leave well enough alone  :)
