Would this faulty flash be the cause of the error messages I saw just after I'd finished copying some large Bru Ray rips to the server. Does the server need to access the flash drive on any sort of regular basis or is it just at boot? Just at boot, and when you start and stop the array, and when you make configuration changes.

Kind of as I thought. Looks like I may have some other problems too then. I won't know until the parity check has finished though. 40% complete, no errors so far but a long way to go still.....
September 19, 201015 yr Author Update. Well the parity check went through OK with no errors. I've tried re-formatting the old flash drive but I think it has died as still no dice. Hopefully Lim Tech will send me a new key. So, everything looks to be working OK now. Is there anything else I need to do or check? Thanks yet again for all the help and support. You have no idea how sick I felt when this all started.
