What would be the procedure here? Does the new cache drive need to be precleared or is that only neccessary for data drives? What is the easiest way to get the data from the old to the new drive?

Given the fact that the preclear is to validate all sectors on the drive are working properly it's likely a good idea for any drive you are going to add to UnRAID - especially for a drive like the Cache drive that is going to sit outside of the array and not have any protection. As to whether you HAVE to or not, I honestly don't remember (I preclear everything to be safe, so am not 100% sure). You should be able to mount the drive outside of the array. There are likely other guides for this, but the BTFRS guide has a good walkthrough (just don't format as BTFRS): http://lime-technology.com/forum/index.php?topic=33806.0 Once you have it mounted you can use Midnight Commander (mc) to move data between drives and then swap the new for the old drive. Someone better versed in Linux may be able to give you step by step instructions. I don't remember them off top of my head, which is why I use things like the guide as a baseline to follow.
August 15, 201411 yr The new cache drive does not need to be precleared, it will get formatted quickly when you install it as a new cache drive. But the preclear process is a good method to determine the drive is fully functional without any errors. If the size of your plugin config data is not very large on your existing cache drive, the EASIEST method would be to copy the data to your unRaid array, install your new cache drive, then copy the data back to the new cache drive.
August 15, 201411 yr The concept of a cleared drive, whether you preclear it or let unRAID clear it when you add it to the array, is that a cleared drive will already match existing parity. So, only a data drive needs to be clear, and parity and cache drives do not need to be clear. Still good practice to use the preclear script to test any drive, though.
